Transformers are indispensable to modern electricity systems, with roughly ninety percent of all electricity passing through at least one on its journey from generation to consumption. Surging demand from AI data centres, renewable energy projects, and transport electrification has created severe supply bottlenecks: order lead times now stretch into years, prices for large units have nearly doubled since the pandemic, and analysts expect the crunch to persist until at least 2030. Nearly forty percent of US data-centre projects due online this year risk delays, with power equipment shortages cited as a primary cause alongside labour and permitting challenges.
Manufacturing large power transformers remains a craft-intensive process that is difficult to automate. Key stages such as copper winding are still performed by hand, and production is constrained by shortages of specialised electrical steel, copper, and skilled labour. With up to eighty thousand distinct designs, most units are built to order over three to six months. Major manufacturers including Siemens Energy, Hitachi Energy, and GE Vernova have committed hundreds of millions of dollars to expand capacity, while the US government has invoked the Defense Production Act to bolster domestic supply chains and US imports of power transformers have more than tripled in five years.
Innovative approaches are emerging to address the long-term supply challenge. Startup Heron Power, founded by former Tesla engineer Drew Baglino, is developing modular solid-state transformers that use modern power electronics to replace traditional steel-and-oil designs, enabling dynamic response to changing power needs and real-time monitoring capabilities. The company has secured over forty gigawatts of orders and raised one hundred and forty million dollars to build a US factory. Industry leaders agree that the data-centre boom has laid bare decades of grid underinvestment, and that access to affordable, secure, and flexible energy will be the fundamental engine of future economic growth.
